How Wire EDM Machining Works
BaoSheng Industry employs computer-controlled high-precision wire electrical discharge machining (Wire EDM) technology. By guiding an ultra-fine electrode wire through deionized water, it achieves micron-level machining of conductive materials.
The first step is to securely clamp the workpiece to the workbench, ensuring it remains stationary throughout the machining process. Next, clean and degrease the surface to remove dirt and impurities. Simultaneously, verify whether the workpiece is made of conductive material, as the electrical properties of conductive materials form the foundation of wire cutting machining.

Next, a thin metal wire is fed through the machine’s guides and the wire and workpiece are submerged in a dielectric fluid, usually deionized water. An electrical potential is applied, causing the fluid to break down and allowing an electrical discharge (spark) to occur, eroding the workpiece’s surface.

The final step is to precisely control the wire’s movement using a computer numerical control (CNC) system. The CNC guides the wire along a specific path, enabling it to cut complex shapes and profiles in the workpiece. The dielectric fluid is continuously circulated to remove debris and maintain temperature during the cutting process. Once the cutting is complete, the workpiece is removed, resulting in a high-quality, precisely machined part.

Advantages of Wire EDM Machining
Wire cutting technology is the preferred solution for manufacturing precision molds, complex geometric parts, and processing super-hard conductive materials. Below are its core advantages in industrial manufacturing:
- Ultimate Precision and Tolerance Control: Capable of consistently achieving dimensional tolerances as tight as ±0.005mm or even stricter, making it ideal for aerospace and medical device components demanding extreme accuracy.
- Processing Super-Hard Materials: Since it does not rely on physical cutting forces, it easily machines high-hardness conductive materials like tungsten carbide, hardened steel, and titanium alloys—materials traditionally difficult to process via conventional machining.
- Stress-Free, Burr-Free Machining: The absence of direct contact between the electrode wire and workpiece eliminates mechanical stress and thermal deformation during processing. This results in burr-free surfaces, making it particularly suitable for thin-walled, micro-sized, and fragile precision components.
- Machining Extremely Complex Geometries: Excels at processing sharp internal contours, micro-deep grooves, narrow slots, and highly intricate 2D profiles inaccessible to conventional milling cutters.
- Exceptional Surface Finish: Produces uniformly smooth and flat surfaces with extremely low surface roughness (Ra), typically eliminating the need for post-machining grinding or polishing before assembly.

FAQs
What are types of EDM machining?
There are three main types of EDM processes.
1. Wire EDM: This process utilizes an extremely fine metal wire (typically 0.1 mm – 0.3 mm in diameter) as an electrode to achieve high-precision cutting of complex shapes and contours on conductive materials. Its non-contact nature ensures no mechanical stress during machining, making it the preferred solution for producing thin-walled components and precision electronic assemblies with stringent tolerance requirements.
2. Sinker/Ram EDM: This method employs pre-shaped electrodes to punch precise cavities and forms into the workpiece. It resolves the limitations of traditional CNC milling in machining right-angle blind holes or deep cavity dead corners, making it widely used for precision forming in high-hardness mold steels.
3. Hole-Drilling EDM: Specialized for rapidly drilling slender holes in hard conductive materials. Utilizing rotating electrodes and high-pressure internal cooling fluids, it achieves extremely high depth-to-diameter ratios, making it particularly suitable for machining complex cooling channels in aerospace engine components.
Can Wire EDM machine hard materials?
Yes, wire cutting efficiently processes various hard conductive materials. It can be used to process hardened tool steel, titanium alloys, cemented carbides and high-temperature alloys.
Wire cutting is different from traditional methods that use physical cutting. It does not create mechanical forces, so it does not cause tool wear or material deformation. This feature allows us to make very precise, complex shapes to a tight tolerance, making it a key technology for making high-quality parts for aerospace, medical devices, and mould industries.
How precise is Wire EDM?
Wire EDM offers exceptional machining precision, with very precise control over the process. This excellent accuracy is the result of the precise way in which an extremely fine electrode wire and an advanced computer control system work together.
The process reliably produces extremely complex shapes, making it perfect for aerospace, medical devices, and high-precision manufacturing. Additionally, wire EDM delivers surfaces that are very smooth. This often means that other finishing operations aren’t needed. It also makes sure that the parts meet the strictest technical and quality standards.
Can Wire EDM cut very thick materials?
Yes, wire cutting can precisely and efficiently cut extremely thick materials. Depending on the machine and how it is set up, it can cut through materials that are up to 12 inches (300 mm) thick.
This process uses a thin wire to remove material through electro-erosion, which allows it to go through high-density and high-hardness materials without getting bent out of shape. This makes it perfect for cutting thick materials like large moulds, heavy machinery parts and aerospace components. Wire cutting is very precise and versatile. This means that it can cut very thick materials accurately.
What are the main limitations of Wire EDM?
Wire EDM (Wire Electrical Discharge Machining) has several advantages, but it also comes with some limitations. Here are the main ones:
Limited to Conductive Materials: Wire EDM can only be used on materials that are electrically conductive, which restricts its application to metals and conductive alloys. Non-conductive materials like plastics, ceramics, or certain composites cannot be processed using this method.
Slow Material Removal: Compared to traditional machining processes like milling or turning, Wire EDM is relatively slow, especially when working with thick or large workpieces. This makes it less ideal for high-volume production of simpler parts.
Cost: Wire EDM requires specialized machines, and the process can be expensive, particularly for large or high-precision parts. The cost of wire consumption and dielectric fluid adds to the overall expense.
Tapering in Thick Parts: When cutting thick materials, there may be slight tapering (a change in width) as the wire passes deeper into the material. This occurs due to the spark’s path and the physical nature of the process.
Surface Finish Considerations: Although Wire EDM can produce very smooth surfaces, additional surface finishing may still be required for applications demanding ultra-fine finishes or to remove recast layers left by the process.
Limited to Straight Cuts: While Wire EDM is excellent for precise and intricate contours, it is generally limited to making straight cuts in the plane of the wire. Complex 3D shapes are not possible without using multi-axis or additional methods.
Thermal Stress: The heat generated during the process can cause a thin layer of the material to become thermally altered, known as the recast layer. This might impact the material properties and require additional finishing steps to remove.
Despite these limitations, Wire EDM is invaluable for producing precise, intricate components, especially in hard materials.
What shapes can Wire EDM create?
Wire EDM (Electrical Discharge Machining) is a process that can be used to produce a wide range of complex shapes very accurately. It is especially good at making sharp corners, complicated shapes, and small details that are hard to do with normal ways of making things.
Wire EDM can cut both 2D and 3D shapes, making it perfect for cutting thin walls, small holes and narrow slots. This is very important for things like aerospace components, medical devices, and making things using moulds. Wire EDM is very versatile, which means it can be used to make lots of different things.
